One of the most prevalent pre-installation issues is moisture absorption. Units kept outside or in high-humidity conditions may absorb enough water to significantly reduce insulating resistance. The moisture vaporises during the initial power-up, which could cause leaks or damage seals. This risk is reduced by climate-controlled storage and sealed packaging with desiccant. An insulation-resistance test at 500 VDC prior to installation verifies that the cartridge heater is still dry; values well over 50 MΩ indicate good condition, while lower readings necessitate a controlled low-voltage dry-out.
Reliability is also impacted by physical handling. The internal coil may be shifted, the sheath may be harmed, or ceramic insulators may shatter if the element is dropped, bent, or forced into a hole. These strains can be avoided by carefully sliding the cartridge heater into a clean, appropriately sized hole. Immediate conductor or seal damage is often caused by using the leads as a handle for insertion or extraction. The internal structure is protected during installation by using the right tools and supporting the sheath.
The last stage of pre-installation is bore preparation. From the first cycle on, residual machining fluids, chips, or moisture in the hole contaminate the sheath surface and hinder heat transfer. These residues are eliminated by thorough drying and solvent cleaning. The desired fit is ensured by checking the diameter and surface finish. In actuality, moisture, mechanical damage, or polluted mounting holes that existed before energisation are the true causes of many "infant mortality" failures that are ascribed to heater quality.
The cylindrical cartridge heater enters service with its whole design life intact when handling, storage, and inspection procedures are adhered to. If these actions are neglected, that life is significantly shortened. Different facilities deal with different handling procedures, storage times, and humidity conditions.
