Lead wires have to be able to endure mechanical strain, high temperatures, and potential chemical exposure. Many mould and platen applications are suitable for standard fibreglass or silicone insulation, but mineral-insulated or stainless-steel-braided designs are needed for greater sheath temperatures or close contact to radiant heat sources. Leads that are routed too close to warm surfaces or sharp edges deteriorate quickly, according to experience. Service life is greatly increased by anchoring the wires every 150–200 mm, adding protective sleeving, and maintaining clearance.
Sharp bends and pulls that break internal connections are avoided by providing strain relief at the sheath's departure point. Compared to solid wire, flexible high-strand conductors are more vibration-tolerant. Sealed terminations and moisture-resistant potting prevent impurities from penetrating the magnesium oxide insulation in wash-down or high-humidity environments. When properly designed, dual-voltage or grounded designs increase flexibility and safety but complicate wiring.
Lead longevity is directly impacted by installation procedures. Immediate or delayed failure is frequently caused by pulling the cartridge heater out by the leads instead of using the appropriate extraction tool. Risk is further decreased by anchoring the leads so that the machine frame's movement does not transfer force to the heater exit. Intermediate terminal blocks enable the heater leads to stay short and immobile on moving platens or reciprocating machinery while the flexible connection absorbs the motion.
Lead-related issues account for a significant portion of unscheduled downtime, according to maintenance observations across packaging, plastics, and medical equipment lines. These failures become uncommon when the application is matched to the wire type, route, strain relief, and environmental protection. Temperature, vibration, and cleanliness requirements vary depending on the procedure.
