Injection Heater Failure Root Cause Analysis: Installation Gap and Dry Burning Induced Thermocouple System Error

Most injection machine heater failures and temperature control errors in actual production are not caused by product quality problems, but by non-standard installation and daily operation habits. Many production and maintenance personnel ignore the fitting standard and usage taboo of different types of heaters, resulting in hidden dangers such as excessive installation gaps and no-load dry burning. These irregular operations will not only accelerate heater aging and burnout, but also cause long-term distortion of thermal field and continuous drift of thermocouple data, forming systematic temperature control errors that are difficult to eliminate. Mastering common failure inducements and standardized operation specifications is the core to extend heater service life and stabilize thermocouple measurement accuracy.

Installation fitting gap is the most easily overlooked key factor affecting heating performance. Different types of injection heaters have different structural tolerance characteristics. Flexible assembled mica heaters have certain adaptive deformation ability, which can tolerate tiny fitting gaps. Integral rigid cast aluminum and ceramic heaters have no elastic deformation allowance, and any excessive gap will form fixed air insulation layers. Air has extremely low thermal conductivity, which will block local heat conduction, cause internal heat accumulation and surface temperature imbalance, and completely disrupt the regular thermal field distribution required for thermocouple sampling.

No-load dry burning is the primary cause of rapid heater failure and thermocouple system collapse. When the injection machine is idling without material processing, the heater is in a dry burning state without effective heat dissipation. The internal heat cannot be exported in time, resulting in instantaneous temperature surge far exceeding the rated operating temperature. For mica heaters, ultra-high temperature dry burning will accelerate mica insulation powdering and carbon deposition, causing short-circuit failure. For cast aluminum heaters, over-temperature dry burning will cause aluminum shell softening deformation and permanent structural damage. For ceramic heaters, rapid temperature rise and heat accumulation will cause internal thermal stress cracking and insulation failure.

According to practical maintenance experience, dry burning and poor fitting will not only damage the heater itself, but also cause long-term deviation of thermocouple closed-loop parameters. The thermal field distortion caused by gaps and dry burning will change the temperature feedback rule, making the original calibrated thermocouple parameters invalid. Even if the heater is replaced later, the uncalibrated system will still have temperature control deviation, resulting in continuous defective products.

A controlled variable test verifies the impact of different fitting gaps and dry burning duration on heater performance and thermocouple accuracy, taking the three mainstream heater types of injection machines as test objects:

Ceramic Heater Thermocouple Error

Test data fully proves that non-standard installation and dry burning have devastating effects on heater service life and thermocouple accuracy. Slight gap and short-term dry burning will significantly accelerate aging and cause measurable temperature measurement errors, while long-term irregular operation will directly lead to equipment failure and production shutdown.

Daily standardized operation can effectively avoid such faults. Strictly control the fitting gap within the standard range during heater installation to ensure full-surface close contact with the barrel. Avoid no-load idle operation of the injection machine, and cut off the power in time when stopping production. Regularly clean surface carbon deposits and oil stains to ensure unobstructed heat dissipation. Match regular thermocouple calibration after installation and maintenance to eliminate systematic errors.

Fine operation and maintenance are the key to stable operation of injection molding heating systems. Professional installation specifications and thermocouple error correction schemes can completely avoid man-made faults, maximize heater service life, and stabilize long-term production quality and efficiency of injection molding lines.
